The foil structure—a sandwich of polyester (outer print surface), aluminum foil (barrier layer), and polyethylene (inner sealant layer)—is simultaneously the best barrier material available and the most challenging to handle on packaging machinery. Its stiffness makes it prone to cracking at sharp forming angles, its layered structure can delaminate under excessive tension, and its metallic surface is easily scratched. ECHO addresses these through: enlarged-radius forming shoulders that prevent the sharp bending that cracks foil layers, reduced-tension film unwind with load-cell feedback that maintains web control without exceeding the lamination bond strength, and polished non-contact surfaces throughout the film path that preserve the pristine metallic finish. The sealing system is configured for the multi-layer structure: the outer PET layer has a higher melting point than the inner PE sealant layer, so temperature must be precisely controlled to activate the PE without distorting the PET. The one-way degassing valve is positioned and heat-sealed to the bag interior at a designated location, typically in the upper portion above the coffee fill line.
